I don't know about the US but in Belgium you can buy boxes in all sizes at the post offices (the large ones, not the small town ones). Maybe that helps?

i have it ready to mail but am having difficulties with the mailing of the thing - dont know when the victor post office is open and plus i need to find something to mail it in...

Yeah its fun to make hats - i usually charge money to make hats for people but its free for Rhett&Link cuz theyre pretty much awesome :P
